I highlighted the 230GB partition, pressed the white button to so that 'format 16k clusters' option appeared but the 'Y' button does not change it to 32-bit.
Also I will have a 500gb HDD arriving tomorrow for my other Xbox and would like to get this one working first.

The xboxpartitioner on the AID 4.30 might be the new build and if it is not you might want to head over to X-bins and get the new one.

This is NOT partition magic. If you change a partition it should be formatted.
If you format a partition all data will be lost on that partition. The built-in

Formatting
If in 'write and format mode' all changed partitions will be formatted.
Partitions which haven't been changed won't be formatted.

(regardless of whether it has been changed or not).
32k clusters solve the corruption problem many people have reported when
using partitions larger then 256GB. As this is a cluster count limitation
issue, 32k clusters allow partitions of up to 512GB. Above that, 64k
clusters are used up to the 1TB mark, and so forth.
Current BIOS's which can read the partition table from disk are X2 4976.02,
x2 4977, Evox D6, Evox M7 and Evox M8. These BIOS's need to be patched with
XBtool or EVtool for LBA48 support before they can read the partition table.
Team X-ecuter has announced that they will support on-disk partition tables in
their future releases.
XBpartitioner should run under most any BIOS, LBA48 patch version 2 is
supported, but it is recommended that you update to version 3 if you are using a
patched kernel.
Changing partitions 2, 3, 4, and 5 is not recommended.
Changing partition 1 should be safe, but you shouldn't use a BIOS which doesn't
read the partition table from the disk if you do this. That means all non LBA48
BIOS's and X2 4979 and up should NOT be used with a modified partition 1.
The LBA48 info checking code in XBpartitioner is mostly copied from a post made
by Paul Bartholomew on xbox-scene.com.

Additional notes from Bomb Bloke
Thanks to wildonrio and Ainatap for testing, and especially to lordvader129 for
likely doing most of the actual work while I mucked around without a compiler.
And of course to NghtShd for writing what is still the only program out there
that'll format a 256GB+ HDD to work with the original X-Box.
This new version supports even larger cluster sizes to accommodate the huge
HDDs that have started to appear on the market. FATX was only ever designed to
work with partitions of just a few GB in size and accepts only a limited number
of clusters (using larger ones means less are required overall).
Note that while it should let you install a drive of any capacity, efficiency
drops with each step up in cluster size. You'll get more on a drive split into
multiple partitions that require smaller clusters then a drive that uses only
a single partition but with larger clusters.
Roughly you'll waste [cluster size] times [files on drive] divided by two in
space. Fewer, larger files along with smaller clusters result in better
efficiency.
For those who wish to use very large drives, I would recommend looking into
obtaining a Network Attached Storage in order to use a file system that isn't
so limited.
As the largest IDE drive out there (that I know of) is still only 750GB, some
people have started to use adaptors to install SATA drives. While testing in
this matter is still in it's early stages, let me warn you that most have met
with failure in that partitions either disappear or the console randomly gives
error codes.
On the other hand, zx6r6 on the XS Forums recently pointed out that similar
issues on PCs have been fixed by switching to an 80 wire IDE cable.
One other problem people have reported re XBPartitioner is that the video
display is sometimes stretched to something greater then that of their screen.
In these cases you should check that your display settings in the MS Dash
match that of your television set's capabilities.

The above explains why I cannot toggle cluster size as it is now automatic ad the 32-bit cluster size setting only applies to partitions over 256GB.
had another problem with my mates hard modded Xbox with a 200GB drive - it had one of those LPC mods and just needed reflashing. However the drive is pausing for a second or two at times particulary when you hover over 'scripts' in XBMC.
The HDD is not locked - Is this essential?

with a chip box locking the hdd will only do 1 thing and thats let you boot the MS dash without an error 21, did he update his xbmc build?

Cheers Wes. I have actually got a few projects on at the moment and I am modding my mates for him - its been his attic for years and was modded with a cheapmod. I just managed to get hold of a brand new 1.6 sealed in a box and I am using his for practice. Just removed my 200gb disk and put it in his but its making a high pitched sound whenever I hover over the scripts button on the main XBMC screen which happens everytime I restart. Really strange - it pauses a 2 seconds and it wasn't doing that when it was in mine.
I have not updated to the latest XBMC builds as yet.

Its def not the fan as it it pauses when you move the cursor to the Scripts button.
Wes - While you are online my other Xbox is stuck in a loop when I boot the MS dash with an open tray. Basically instead of going to the default MS Dash screen, it starts with an error message stating 'A network connection cannot be created' and it wont let you go to back to the main bootup screen on the MS dash. Have you ever seen this?
This is on 1.6 softmodded version with SID5 and AID4.30. Whats the best way of startiing again? I have tried the different variations of the one-click softmod installs with no success.
I have the EPROM backed up to my PC using both config magic and EvoX just in case.
How do I fix this cleanly?

When I manually run C:\xboxdash.xbe, the MS Dash starts correctly. When I power on with the tray open, it boots till to the Xbox Setup Live screen (Account Management etc) and there is no way back to the default MS dash screen.
Personally I do not want an MS Dashboard when I start with an open tray but selecting a single boot softmod install does not fix this.

Wes - I sorted it. I tried removing the softmod via the AID but it would just sit on a blank screen so I carried out the exploit again and removed the soft mod and re-installed from AID which fixed the issue.

Back to my original post. I think the HDD has started to get corruption!!!
I was FTP'n back all my movies, games and ROMS and the write process started to fail when copying all my roms back over.
I fired up Mame to test and its takng forver to unzip the roms. Also I tried to move the data from F to E and it also took forever including deleting files.
The movies load up instantly which are on the same partition and also the Xbox games.
its a brand new 16mb cache 7200rpm 250GB Seagate with an ATA100 cable. The BIOS is X2.5035.bin
Any ideas - Shall I reformat again and make create G partition to make the partitions smaller or do I need to reflash the bios?

Roms or any file will corrupt if the file title is too long or if it contains odd or illegal characters, so are the ROM names nice and simple?

The filenames are good - I transfered them over other day and they worked fine.
Is there a limit of how many files you can have in a single folder on FatX?

I can confirm that the Xbpartioner automatically sets the cluster size depending on partition size. Just did it now with a 500GB HDD. I decided to go with just one big F: partition of which was around 465GB and you can toggle through the different configurations and it sets the cluster size automatically (in my case 32Kb).

Maybe my drive is faulty then - I'll soon see with the new 500GB HDD I just fitted. If its ok with the 500gb hdd then I'll reformat the hdd and start again and if it continues then I'll get it replaced with a new one (as I just bought it a couple of days ago).
